The disclaimer to not do this around your kids is a vallid one, vaporizing styrofoam is quite toxic to breathe and some care is required with this.

I might not be a dralasite, vrusk or yazirian but I do play one in Star Frontiers!

cool.  I wonder how big you can go with that... like would making a shield or breastplate be to large for the aluminum to spread into before cooling to much.

It would be hard to tell without actually building the forge and trying. I think you could make quite a bit of a suit of plate armor by simply casting the small bits and pieces like spaulders and etc.

If you were going to LARP and run around for the weekend in armor making it out of aluminum would certainly be better then a heavier metal that would weigh you done.

Actually, we have a set of those tools to use with the 3D printer to remove support material.  But yeah, definitely an alternative.

I was told by some friends the local library has classes on 3-D printers & they have one, and you can use it for free...  folks you all might have free printers available too and not know it.
